The splines on the final drive that engage the rear wheel hub are worn away to almost nothing
on my '99 GL-1500.
(because the previous owner didn't keep them properly greased)
I have another (used) final drive unit on the way.
But....
I'd like to know if anyone has ever been able to replace the splined
hub in the final drive and what's involved if they did.
(and can I even get the parts?)
It would be a shame to throw away a final drive unit that is in good
shape internally.
Anyone?

The splines are made right in the gearset, which is no longer available.

If you could find a good welder/machinest with lots of time on his hands, maybe he could weld up the splines and machine back to specs??? But it would take a lot of time and skill! Old school for sure just like some of the old blacksmiths used to do on farm/industrial machinery. Would definitely take some welding and machineing skills that are probably long gone today!

The skills and equipment are still around and being used all the time. Just not for cheap consumer products like motorcycles. No one will pay the standard hourly rate for that kind of work, when there are much cheaper options. Now if you are talking about a 6 figure bulldozer those type of repairs are done all the time. I used to work at a machine shop that did the odd job like that for collector cars. Again, not a problem when the product has a high value and there are no cheaper options.

I don't know if I would trust a weld to do the job of a spline. Splines are typically machined, treated, hardened. You can't duplicate that with weld.
